Project: Cement Factory Automation

1. Process Overview

This project provides an integrated automation solution for key units within a cement production line. The scope covers the complete control and monitoring of:

  • Combination Unit: (e.g., Combi-Crusher / Raw Material Processing)

  • Rotary Cooler: (Clinker Cooler)

  • Material Transfer Systems: (Conveyors, Belts, and Transport)

  • Adjustable Air Duct Systems: (Process Gas and Air Handling)

2. VFD (Variable Frequency Drive) Application

Variable Frequency Drives are a central component of this solution, engineered to provide precise process control and maximize energy efficiency. VFDs will be integrated for the following key applications:

  • Rotary Cooler & Fans: VFDs will be used on the main cooler grate drive to control clinker transport speed. Critically, they will also be applied to all high-volume cooling fans, allowing for precise control of the clinker cooling curve and recovering waste heat efficiently.

  • Adjustable Air Ducts (ID Fans): Large VFDs will control the main Induced Draft (ID) fans. This allows for optimized process draft control by managing fan speed directly, offering significant energy savings compared to traditional damper-only control.

  • Combination Unit (Crusher): A VFD will be used on the main crusher motor for soft starting, torque management on high-inertia loads, and adapting to varying raw material properties.

  • Material Transfer: All material transfer conveyors, apron feeders, and bucket elevators will be VFD-controlled to ensure synchronized, stable, and choke-free material flow between the process units.

3. Control System Architecture

The technical solution is a modern, high-speed automation system based on the Siemens TIA Portal platform.

  • Process Controllers (PLC): The system utilizes Siemens SIMATIC S7-1500 Series controllers, specifically the CPU 1513, to manage all process units.

  • Supervisory Control (SCADA): The operator interface and data acquisition will be managed by Reliance SCADA.

  • Core Network: All PLCs will communicate with the Reliance SCADA monitoring system and with each other via the Profinet industrial Ethernet protocol.
